背景技术
在整个说明书的现有技术中的任何讨论无论如何不应当认为承认这种现有技术是广泛公知的或形成本领域的部分普通常识。
纤维增强的水泥是一种非常受欢迎的建筑产品。
申请人与其它各种团体一起已开发出各种技术,用于生产纤维增强的水泥建筑产品,并使那些FRC产品适于特定的应用环境。
然而,FRC产品仍存在一些局限。它们具有有限的隔音、热和阻燃性能。它们可显示出有限的可操作性,和通常处于中等密度范围内(约1300kg/m3)或更高(约1700kg/m3的压缩密度)。
一般地,通过添加其它材料例如不同的纤维、填料等来改变纤维水泥的性能,或其性能随不同的生产技术而改变。然而,为了确保由这种新配方不产生有害的负面影响,对FRC配方的这种改变可能是昂贵的。生产方法或设备的改变也是昂贵且耗时的。这种技术也不提供FRC产品的真正“设计”。当然,例如为了生产适于特定应用的小批量的FRC产品,关闭整个生产线是不合适的。
本发明的目的是克服或减少现有技术的至少一个缺点,或提供有效的备用方案。
发明内容
在广义的方面,本发明提供一种复合产品,它包括基质层和涂敷到其上的一或更多功能层,各功能层包括水硬粘合剂、脱水剂的混合物,其中脱水剂的用量足以能通过所述基质层和任何额外的功能层使各功能层脱水。
第二方面,本发明提供一种制造复合产品的方法,它包括:
(i)提供基质层;
(ii)提供含水硬粘合剂和脱水剂的料浆配方;
(iii)将所述料浆涂敷到所述基质层上,形成功能层;
(iv)使功能层脱水;和
(v)非必需地重复步骤(ii)到(iv),其中脱水剂的用量足以维持孔隙率,从而能通过所述基质层和任何额外的功能层使各功能层脱水。
基质层优选是纤维增强的基材如纤维增强的水泥。该基质层提供可向其上添加额外功能层的结构基础。
可将功能层添加到基质层的两侧,但最优选添加到一侧上,在生产过程中,该侧通常为露出的建筑板的一侧。该技术使得前述方法可应用到目前的FRC生产技术Hatschek中。
本申请人开发出一种制造复合制品的方法,该复合制品实际上可满足任何所需的规定或应用。即本发明的复合产品和方法以简单的透水基质层如常规的纤维增强的建筑板为原料。向该基层上添加一或更多功能层,具体地设计各功能层以提供所需的功能。例如,若需要提供绝缘层,则形成功能层的料浆配方可包括绝缘材料如橡胶碎屑、蛭石、珍珠岩、石膏等。
类似地,通过包括耐水聚合物如硅烷、硅氧烷共混物等或火山灰材料如热解法二氧化硅、偏高岭石、超细粉煤灰等,可降低透水性。
通过添加合适的轻质材料如煤胞(陶瓷中空球)、发泡聚苯乙烯、蛭石、珍珠岩等,可实现功能层的密度改变。
通过合适的料浆改性,本发明的方法能使各种功能层整合成单一的复合产品。
在优选的实施方案中,各功能层具有位于其间的增强层。增强层可包括纤维丝或网,和起到改进复合产品强度与耐用性的作用。
在一些情况中,增强层可包括例如与基材类似的薄的纤维增强的水泥层。这类似于夹层复合技术提供这种纤维增强层的更有效利用。本领域的技术人员应当理解,存在要求较少纤维增强的复合产品的区域即芯。能以具有低纤维增强的前述功能层形式形成这一芯区。由于高拉伸强度导致要求高纤维增强的区域即表面或皮层区域可被纤维增强的水泥层覆盖。由此形成的纤维增强层充当夹层的皮层,其具有起夹层芯作用的脱水料浆功能层。
结果,与整体纤维增强的复合产品相比,所述的复合产品提供显著的优点。首先,通过前述复合作用,纤维可位于最需要它们的区域内。当然,这会导致产品的纤维增强体积的降低。
第二,这种降低的纤维体积会导致复合产品不燃性和绝热性的改进。由于不燃纤维的高成本和它们的应用所要求的特殊工艺导致过去难以实现不燃复合产品的生产。
此外,本发明的重要优点之一是将特定功能集中到单一层内的能力。即在大型整体结构层中,特别在纤维增强的水泥建筑产品中,按照惯例,产品的功能或结构方面的任何调整会被削弱或降低或不均匀地传播到整个产品中。在这种整体产品的生产过程中,也可能出现不利的副反应,而这可能降低所要求的结构或功能特性。另一方面,利用本发明,可将特定的功能或结构特性集中或导向到单一的功能层内,从而确保提供所得复合产品的特性。
实际上,为了特定目的,即声、热或火性能、密度改变、成本或生产效率,可掺入各种非必需的添加剂和填料。
也可通过纤维增强的水泥层,即与功能层或任何其它产品相类似或相同的材料,给复合产品提供面层或罩面层。在一个特别优选的实施方案中,面层或罩面层可以主要是超细粒度的“美学”层或由使复合产品的外表面变光滑的可砂磨材料制造的“美学”层,从而提供修饰/上漆的表面。
除非本发明另有清楚地要求,否则在整个说明书和权利要求中,措辞“包括”、“含”和类似措辞应以包含意义而不是排除或穷举意义来理解,也就是说,以“包括,但不限于”的意义来理解。
在料浆和待涂布的产品中,脱水剂起维持充足的孔隙率的作用,以使能通过待涂布的产品使料浆脱水。脱水剂优选粒状材料,如粉煤灰、三水合氧化铝、二氧化硅粉、煤胞(陶瓷中空球)或类似物。
特别优选粉煤灰,因为它能在数分钟内使料浆脱水。也可使用其它粒状脱水剂如三水合氧化铝或二氧化硅粉,但它们增加通过待涂布的产品使料浆脱水所要求的时间。
在优选的实施方案中,涂敷到待涂布的产品上的料浆具有高的含水量。含水量可优选最多50%。这与以前的水泥配方相反,它们通常具有较高的固含量。
通过结合以上所述的配方中的各种组分,获得自流平的可脱水料浆,它可涂敷到基质层上,通过该基质层脱水,从而在该基质层上提供均匀的涂层。
一般在涂敷涂层之后,常规固化、蒸气固化或水热固化即压热固化所得产品,和视需要砂磨成光滑平整的涂层。
对可涂敷功能层的基质层没有特别限制,只要可通过该基质层使料浆脱水即可。水泥和石膏建筑板是可在其上涂敷涂层的合适建筑产品的典型实例。
功能层的厚度为约0.1-10mm,优选0.5-5mm,和最优选1-3mm。
在非必需的砂磨之后,该层可具有约0.05-5mm,优选1-2mm,和最优选0.5-1mm的厚度。由此生产的复合产品在可操作性方面与整体(单层)复合产品相当。可挠曲、切割、钻孔和用钉子等固定将该复合制品制成框架,而没有表面裂纹或削片。
申请人已发现在脱水的料浆层与基层之间非常好的层间粘合和相容性,从而导致优良的复合作用、相容性和抗脱层作用。
在整个说明书中使用的术语“水硬粘合剂”是指呈固体、干燥状态的粉状材料,当与水混合时,它得到塑性混合物,该混合物能使例如水泥凝固和硬化。包括在该定义内的水硬粘合剂是白色、灰色或着色水泥和水硬石灰。
术语“水泥”包括水硬水泥和阿里特水泥如卜特兰水泥;掺混水泥如与粉煤灰、高炉矿渣、火山灰等共混的卜特兰水泥及其混合物;砖石建筑水泥;油井水泥;天然水泥;高铝水泥;膨胀水泥等或其混合物。
在配方内的粘合剂用量优选为10-50wt%,基于总的干成分,更优选15-40wt%,和最优选20-30wt%。
在本发明中使用的粉煤灰提供许多优点,其中特别地包括作为如上所定义的料浆脱水助剂。
此处所使用的术语“粉煤灰”是指一种固体粉末,它的化学组成与粉化煤的燃烧过程中产生的物质组成类似或相同,即其组成为25-60wt%的二氧化硅、10-30wt%的Al2O3、5-25%的Fe2O3、0-20wt%的CaO和0-5wt%的MgO。
在另一优选实施方案中,脱水剂可包括大于100微米的粗部分的粉煤灰。这一粗部分的粉煤灰包括底部煤灰或来自炭燃烧的类似产品。相对于前述粒度的粉煤灰,使用这些产品是有利的,因为它较便宜。当然,本领域的技术人员清楚,当脱水剂是这种粗部分的粉煤灰时,可要求料浆的一些改变,以提供合适的涂料和合适的脱水特征。
粉煤灰颗粒典型地为球形和直径为1-100微米。在优选的实施方案中,粉煤灰包括两种成分。第一较大”粒度的粉煤灰,其优选具有100微米的最大尺寸。在料浆内使用这一尺寸范围内的粉煤灰,不仅辅助改进料浆的脱水性,而且还作为一种适度反应性的火山灰。
第二“较小”的粉煤灰尺寸区域优选具有10微米的最大尺寸,它也增加脱水性的改进,但它是一种反应性更高的火山灰。这一“较小”的粉煤灰尺寸区域也改进装饰层的砂磨表面质量。
在优选的实施方案中,第一粉煤灰占配方的10-60wt%,基于总的干成分,更优选20-50wt%,和最优选30-40wt%。
第二粉煤灰组分优选占配方的5-30wt%,基于总的干成分,更优选10-25wt%,和最优选15-20wt%。
功能层可非必需地含有其它添加剂如填料。也可使用这种填料以改进料浆的脱水性。例如,煤胞(中空的陶瓷微球)、硅藻土、硅灰石、研碎的稻壳、研碎的珍珠岩等特别合适用于此目的。
也可使用这些和其它填料以提供额外的益处,例如碳酸钙或氧化铝水合物分别改进涂布层的砂磨性和柔韧性。二氧化硅粉改进涂层的砂磨表面的硬度,和通过包括橡胶颗粒、蛭石、珍珠岩、粉碎或发泡聚苯乙烯或石膏,可改进该层的隔音/绝热性。
填料优选占配方的5-30wt%,基于总的干成分,更优选10-25wt%,和最优选15-20wt%。
功能层也可含有其它有机添加剂。可使用例如水泥增塑剂,以改变料浆的流变性。合适的水泥增塑剂包括三聚氰胺磺酸盐甲醛缩合物、萘磺酸盐甲醛缩合物、萘磺酸盐、木质素磺酸钙、木质素磺酸钠、蔗糖、葡糖酸钠、磺酸、碳水化合物、氨基羧酸、多羟基羧酸、磺化三聚氰胺等。
当然,水泥增塑剂的用量取决于特定增塑剂的流动能力。通常,水泥增塑剂的用量为0.3-约3wt%,和更优选0.5-2wt%,基于配方内的总干成分。
特别优选的水泥增塑剂是Melment F-10,一种三聚氰胺甲醛硫酸氢钠聚合物分散剂(由SKW-Trostburg销售,以细白色粉末形式存在)。另一合适的增塑剂是Neosyn,一种磺化萘甲醛的缩合钠盐(获自Hodgson Chemicals)。
在涂料内的另一优选组分是生物聚合物,它起提高水泥料浆的流动性、抗分凝和自流平质量的作用。特别合适的生物聚合物是黄原胶和/或whelan胶,例如由Monsanto制造的KELCO-CRETE、K1C 376。
也可在配方中添加胶乳,以改进功能层的粘附、弹性、稳定性和抗渗性。胶乳也改进所形成的复合产品的柔韧性。
胶乳可选自丙烯酸胶乳、苯乙烯胶乳和丁二烯胶乳或其混合物,和优选用量为水泥(基于聚合物固体)固体的0.5-20wt%,更优选1-15wt%,和最优选约10wt%。
也可以以另外添加的形式或作为胶乳乳液的替代物,将乙烯基聚合物掺入到配方内。这种乙烯基聚合物或等价的聚合物材料提高功能层的粘合、弹性和弯曲强度和耐磨性。
优选的乙烯基聚合物包括聚醋酸乙烯酯或醋酸乙烯酯与另一共聚单体如乙烯的共聚物。特别优选的醋酸乙烯酯树脂是获自WACKER的VINNAPAS LL5044热塑性树脂粉末,它含有醋酸乙烯酯-乙烯共聚物。优选以类似于以上所述的胶乳乳液的用量提供这种粉状乙烯基聚合物。
除了上述之外,常规的其它添加剂如矿物氧化物、氢氧化物和粘土、金属氧化物和氢氧化物、阻燃剂如菱镁矿、增稠剂、热解法二氧化硅或无定形二氧化硅、水封剂、减水剂、凝固改性剂、硬化剂、分散剂、发泡剂或絮凝剂、防水剂和密度改性剂适用于本发明。
关于这一方面,由本发明产生的一个特别优点是通过在功能层内提供添加剂处理待涂布的产品的能力。即由于通过待涂布的产品使料浆脱水,所以可通过在料浆内的掺入向基层提供添加剂。例如,可以超过功能层要求的用量将防水剂如硅烷包括在配方内。在脱水过程中,硅烷将被吸入并通过正被涂布的基层,从而处理所述基层。基层的这种同时处理以及通过沉积层提供功能特性是由前述方法产生的重要的额外益处。
实施本发明的最佳方式
现通过实施例,仅参考下述实施方案描述本发明。
在下述各实施例中,如下生产产品。
步骤1:料浆的制备
通过将水硬粘合剂、粉煤灰和其它非必需的组分与水混合制备配方的料浆。料浆的固含量优选为50-90%。更优选55-80%,和最优选60-70%。
步骤2:料浆的涂敷/脱水
通过任何常规的手段如刷辊、刮刀或喷涂等,将料浆涂敷到基层上。设计料浆自流平并在产品上形成均匀的涂层。待涂布的建筑产品显示出一定程度的孔隙率,这引起料浆脱水并形成均匀沉积的水泥层。脱水时间可非常急剧地变化,但通常在10至90秒内,这取决于待涂布的材料的孔隙率、它的含水量和厚度以及料浆配方的粘度。视需要,可使用真空降低料浆脱水的时间。当在Hatschek生产线上设计涂布工艺适于建筑产品成型工艺的速度,例如在40-45秒间时,这是特别有用的。
步骤3:固化
在成型之后,含建筑产品和涂层的成型层压制品优选短时间例如最多48小时的预固化,然后在室温下通过空气/湿气固化,在40-90℃之间蒸气固化,或在120-200℃的蒸气压力容器内加压固化。
对于这三种固化技术中的任何一种来说,固化时间为6-72小时,优选最多48小时是合适的。当然,对本领域的技术人员来说是显然的,所选择的固化时间的长度取决于配方、制造工艺和制品的形状。
下述实施例涉及具体的配方组合物。
实施例1:可砂磨的脱水料浆组合物
功能:用于表面领域的可砂磨的耐用修饰层
将低粘度料浆(在50ml体积的漏斗内的排出时间=3.4秒)涂敷到基层(由James Hardie Industries制造的HardiformTM,12mm厚的纤维素纤维增强的水泥基生片材)上。在90秒内使料浆脱水(没有真空的辅助),形成1.25mm厚的涂层。在180℃的温度和0.80MPa的压力下,加压固化该涂布片材8小时。然后使用配有100粗砂(grit)的砂纸带的工业砂磨机将它砂磨平成0.60mm的厚度。

功能:在耐滑地板、硬质耐磨的静态耗散地板和隔音天花板内
将低粘度料浆(在50ml体积的漏斗内的排出时间=4.2秒)涂敷到基层(由James Hardie Industries制造的HardiformTM,12mm厚的纤维素纤维增强的水泥基生片材)上。在60秒内使料浆脱水(没有真空辅助),形成1.25mm厚的涂层。在180℃的温度和0.80MPa的压力下,加压固化该涂布片材8小时。然后使用配有100粗砂的砂纸带的工业砂磨机将它砂磨平成0.60mm的厚度。

将低粘度料浆(在50ml体积的漏斗内的排出时间=2.8秒)涂敷到基层(由James Hardie Industries制造的HardiflexTM,4.5mm厚的纤维素纤维增强的水泥基生片材)上。在120秒内使料浆脱水(没有真空辅助),形成1.25mm厚的涂层。预固化该片材48小时,然后,在180℃的温度和0.80MPa的压力下,加压固化8小时。然后使用配有100粗砂的砂纸带的工业砂磨机将它砂磨平成0.60mm的厚度。

将低粘度料浆(在50ml体积的漏斗内的排出时间=4.5秒)涂敷到基层(由James Hardie Industries制造的HardiflexTM,4.5mm厚的纤维素纤维增强的水泥基生片材)上。在90秒内使料浆脱水(没有真空辅助),形成1.25mm厚的涂层。在180℃的温度和0.80MPa的压力下,加压固化该涂布片材8小时。然后使用配有100粗砂的砂纸带的工业砂磨机将它砂磨平成0.60mm的厚度。

前述实施例提供一种复合产品,其可操作性与整体或单层复合产品相当。可挠曲、切割、钻孔或用钉子等固定将其制成框架,而没有表面裂纹或削片。
表面是“现成抛光的”,且保持光滑、平整、无裂纹和具有低的渗透性,甚至当在弯曲的结构中使用时。
各实施例在基础片材与涂层之间提供优良的层间粘合,所述涂层显示出良好的复合作用、相容性和抗脱层性。
申请人开发出一种独特的方法,使得能结合纤维增强层和功能脱水料浆层,所述功能脱水料浆层非必需地用宽范围的合成或天然纤维如聚丙烯、玻璃、PVA、纤维素纤维等增强。前述方法的结果是产生一种纤维增强的复合产品,该复合产品具有纤维水泥的强度、耐水性、不燃性,和例如石膏板的低密度、表面抛光和绝缘性。
申请人发现使用此处所述的技术,可将功能层添加到基质层上,而层之间没有脱层或不相容现象,即不存在有差别的收缩率、翘曲或类似性质。
本领域的技术人员应理解,可以用其它形式概括本发明,而没有脱离此处所述的本发明思想的精神或范围。特别地,应理解本发明的配方、涂料、添加剂、方法和复合产品适于或可采用它们与在各种优先权文件中所述的方法与装置结合使用。

Claims (50)

1.一种复合产品,它包括基质层和涂敷到其上的一或更多功能层,各功能层包括水硬粘合剂、脱水剂的混合物,其中脱水剂的用量足以能通过所述基质层和任何额外的功能层使各功能层脱水。
2.权利要求1的复合产品,其中各功能层包括向该层提供所需性能的一种或多种功能添加剂。
3.权利要求1或2的复合产品,其中基质层是纤维增强的基材。
4.前述任何一项权利要求的复合产品,其中基质层是增强的水泥产品。

19.前述任何一项权利要求的复合产品,其中在涂料中使用的水硬粘合剂选自白色、灰色或着色水泥、水硬石灰或其混合物。
20.前述任何一项权利要求的复合产品,其中基于总的干成分,在配方内的粘合剂为10-50wt%。
21.前述任何一项权利要求的复合产品,其中粉煤灰是脱水剂。
22.前述任何一项权利要求的复合产品,其中脱水剂包括:
i)基于总的于成分,占配方10-60wt%的第一粉煤灰组分,其颗粒直径为1-100微米;和
ii)基于总的干成分,占配方5-30wt%的第二粉煤灰组分,其最大颗粒直径为约10微米。

25.一种制造复合产品的方法,它包括:
(i)提供基质层;
(ii)提供含水硬粘合剂和脱水剂的料浆配方;
(iii)将所述料浆涂敷到所述基质层上,形成功能层;
(iv)使功能层脱水;和
(v)非必需地,重复步骤(ii)到(iv),其中脱水剂的用量足以维持孔隙率,从而能通过所述基质层和任何额外的功能层使各功能层脱水。
